铜陵有色金属智能工厂规划与实施

近年来,铜陵有色金属集团控股有限公司(以下简称“集团公司”)厂矿单位已积极推进生产管理数字化、智能化建设,并已形成初步的成果应用,但各项目建设均相对独立,未能在厂矿单位层和集团公司层形成体系。因此,有必要对集团公司铜冶炼工厂进行智能化建设统筹规划,明确智能工厂建设架构、建设目标、建设内容,引导分子公司有序推进智能工厂建设。同时,构建集团公司铜冶炼智能工厂也是落实国家制造强国战略的重要举措,是制造业紧跟世界发展趋势与实现数字化转型的关键所在。

一、铜冶炼智能工厂建设目标

集团公司铜冶炼智能工厂规划是充分结合现有自动化、信息化建设基础上,推进工业互联网、大数据、人工智能、5G、边缘计算、虚拟现实等前沿技术在冶炼工厂应用,实现物料、设备、能源等制造资源要素数字化汇聚、网络化共享和平台化协同,具备在工厂层面全要素数据可视化在线监控、实时自主联动平衡和优化的能力,建设集全流程自动化产线、实时协同优化智能生产体系的智能车间,打造集综合集成信息管控平台、精细化能效管控于一体的清洁环保、优质低耗、安全高效的有色金属智能冶炼工厂,促进企业数字化转型,实现高质量发展,提升企业的综合竞争力和可持续发展能力。

二、铜冶炼智能工厂建设现状及难点

1. 有色行业智能化现状

《有色金属工业发展规划(2016 -2020年)》指出,有色行业的主要目标之一是在线监测、生产过程智能优化、模拟仿真等应用基本普及,选冶、加工环节关键工艺数控化率超过80%,实现综合集成企业比例从当前的12%提升至20%,实现管控集成的企业比例从当前的13%提升至18%,实现产供销集成的企业比例从当前的16%提升至22%,建成若干家智能制造示范工厂。

中铝集团制定了《中铝公司智能制造行动计划(2017-2027年)》,要求今后所有新建项目,必须增加智能矿山、智能工厂专篇,做到规划、科研、设计三同步。且在2017、2018年完成铝和铜(包括矿山和铜冶炼)两个核心业务版块的智能化顶层架构设计。

江西铜业贵溪冶炼厂通过开展智能工厂一期建设,初步形成一套具有自动化、数字化、模型化、集成化、智能化特征的铜冶炼智能工厂,逐步实现制造效率、成本质量、过程管控等资源的优化配置。

集团公司自2004年以来,对于新建的矿山、冶炼、加工企业,除采用业内先进的工艺和技术装备外,积极采用业内先进、成熟的生产过程自动化系统,并积极开展与智能制造相关研究与应用。冬瓜山铜矿研发并成功应用了千米深井智能无人驾驶电机车 ;金冠铜业成功应用基于5G+AGV阴极铜无人运输系统 ;在金隆铜业、金冠铜业等主要冶炼厂采用了机器人剥片机组等。2021年集团公司编制了《智能制造建设规划》,为铜冶炼智能工厂建设规划指明方向。

但与钢铁石化等先进制造企业相比,有色行业无论在企业规模还是配套设备设施的自动化方向都无法比拟。总而言之,我国有色金属行业智能化建设尚处在起步、试点、探索阶段。

2. 集团公司铜冶炼智能工厂建设难点

智能工厂建设规划是一项复杂的系统工程,一是除集团公司正在谋划构建未来的框架蓝图外,冶炼厂主要在局部建设,内容涉及产线自动化升级、厂内物流运输优化、制造执行、安环、质量等多个业务方向,但未能按国家智能制造标准体系将其纳入体系中进行总体规划。二是闪速炉、电解槽等关键智能化装备的研制技术难度大、成本投入高。

三是原料种类繁多,杂质含量变化大,关键工序机理模型实用性不强。四是有色行业智能化生态系统未建立,配套的软硬件供应商产品兼容性差、产品类型多,真正具备自主研发能力并能提供完整解决方案的企业较少,缺乏配套行业龙头企业。五是有色行业智能化建设起步晚,缺乏顶层设计与行业标杆,存在建设目标和路径不明确、建设内容不成体系、建设重点不够突出、项目推进困难,系统意识不足,信息孤岛现象严重等问题。

三、铜冶炼智能工厂建设实施原则

铜冶炼智能工厂规划是一项顶层设计,需要结合国家、行业及集团公司智能制造建设规划等指导标准统筹谋划,从数字化基础设施、智能生产与管理系统、统一数字化能力平台、智能化创新应用以及相关支撑保障体系等多方面系统性建设,统一规划、分步实施。

与国家和集团公司发展战略相结合。集团公司铜冶炼智能工厂规划将以集团公司发展战略为建设目标,以国家智能制造发展战略规划为指引,结合国家、行业在智能制造方面发布的相关标准体系,并充分考虑冶炼板块的智能制造现状,综合实施铜冶炼智能工厂规划设计。

兼顾标准化体系与个性化需求。在国家、行业及集团公司智能制造建设规划的基础上,结合业务实际,坚持需求牵引,突出应用至上。对于具有共性需求的专项管理和 IT基础保障设施,按标准化模式进行规划设计 ;在生产管控方面,充分考虑铜冶炼工厂实际情况,以解决企业生产管理和经营管理的实际问题为出发点,兼顾标准化体系与个性化需求,因厂制宜进行铜冶炼智能工厂建设。

统一规划、分步实施。把握冶炼智能工厂发展方向和重点,从全局、整体层面进行顶层设计,围绕有色行业铜冶炼智能工厂建设主要环节和重点领域,分步实施,有序推进冶炼智能工厂建设。

四、铜冶炼智能工厂整体架构

遵循《有色金属行业智能冶炼工厂建设指南(试行)》框架结构,结合集团公司铜冶炼厂生产流程、自动化水平等特点以及现有信息化专项管理系统,借鉴基于工业互联网平台的云、边、端架构,建立智能车间、智能物流、智能物质流、生产综合集成管控平台及经营管理基于大数据支持智能化系统,将企业大量基于传统 IT架构的信息系统作为工业互联网平台的数据源,实现企业全流程的智能生产和供应链协同,打造一个自感知、自学习、自处理的绿色、环保、安全、高效的智能冶炼厂。集团公司铜冶炼智能工厂框架图见图1。

五、铜冶炼智能工厂主要建设内容

1. 基础设施数字化改造与建设

基于自动控制、智能感知等技术,结合集团公司生产工艺条件、工况特点,对闪速炉、浮选设备、电解槽等工业设备和其他基础设施进行数字化改造,通过生产设备的自动化、集成化、智能化改造替代人工操作,以设备改造提升和互联互通推动产线的整体升级,实现节能减排,减员增效,提高资源利用效率和优质产品率。

在现有冶炼工厂配备基础之上,补充或添加新型传感器、射频识别等数字化工具和设备,提高智能感知。如物料成分在线检测、熔体温度在线检测、烟气成分在线检测、熔体成分在线检测、终点样自动判断分析仪、热成像分析仪、电解槽极板短路自动识别、阴极铜表面粒子检测等,实现生产现场数据的全面采集,实时感知生产过程和关键装备运行数据和状态。

针对冶炼厂具有劳动作业强度大、作业环境恶劣等特点,积极推进应用具备自我检测、自我诊断、自我调节等功能的智能装备。如研发铜冶炼炉开堵口机器人、转炉风眼清理机器人,危险区域多维感知巡检机器人,智能行车、阳极板阴极板无人运输、智能仓储、渣包运输等,降低人员劳动强度,提高生产安全性、质量稳定性和生产效率。

建设满足铜冶炼智能工厂所需要的工业互联网内外网络建设与工业安全防护建设。整体规划部署控制网、生产网、办公网、监控网等网络,采用工业以太网、无线通信等技术实现生产实时数据、多媒体信息和管理数据等的传输交互,优先保障控制网的通信畅通与冗余安全,实现主要办公区、重点作业区域网络全覆盖。依托5G网络低延时、大带宽、大连接的特点,实现5G+机器人在仓库管理、物流运输、工厂巡检等智能化应用。同时,建立涵盖网络安全、数据安全、应用安全等在内的多重安全防护保障体系,提高信息安全态势感知、监测预警、应急处理、追踪溯源能力。

2. 统一数字化基础能力平台建设

建立有色铜冶炼智能工厂统一数字化基础能力平台底座,实现对厂内运营管理、生产制造以及相关外部数据的集中汇聚与治理,并实现对汇聚数据的统一分析和算法模型构建,实现数据驱动的智能决策,并通过低代码开发等实现基于数据驱动的应用开发部署,以支持数据驱动的智能创新应用建设。

3. 智能生产与管理信息系统建设

通过大数据、人工智能、边缘计算等新技术与传统制造业结合,建立数据驱动的智能生产与管理信息系统,包括生产过程智能控制类系统、生产管理与执行类系统、企业管理与经营决策类系统、冶炼工厂虚拟仿真类系统,并通过综合集成信息管控平台实现全厂全面可视化。

生产过程智能控制是具有智能信息处理、智能信息反馈和智能控制决策的控制方式,通过建立先进工业控制、数据采集与集中监视、实时生产组织调度等生产过程智能控制类系统实现工艺流程中先进控制层的参数优化与协同,全流程生产数据的集中监视、设备的远程集中控制以及异常报警提醒,对计划执行、资源利用、产量与质量情况进行统计分析,辅助生产调度决策。

生产管理与执行主要围绕设备管理、能源管理、质量管理、仓储物流管理、安全与环保管理、人员管理等冶炼工厂日常生产管理领域进行信息化与智能化建设。

企业管理与经营决策通过从海量生产和管理数据中抽取关键有效数据,合并至企业级的数据仓库,建立管理决策模型,最后以数据仓、仪表盘等形式将各类核心数据展现,预测未来趋势,对决策的执行情况进行客观评估。

虚拟仿真主要在关键设备、关键工序、关键车间等应用数字孪生技术,实现对生产过程模拟仿真与数字集成可视化,进行实时监控分析,辅助生产决策实时优化。

建设综合集成信息管控平台,通过统一门户实现厂内生产管理全流程贯通与全面可视化。

4. 数据驱动的智能创新应用建设

基于统一数字化基础能力平台提供数据处理分析与应用开发部署能力,开展大数据协同创新应用建设,如预测性设备维护优化、基于大数据的数模参数优化、基于阴极铜检验数据关联分析的质量管理优化、生产管理优化、经营决策优化等。

5. 基础支撑保障体系建设

为保障铜冶炼智能工厂顺利建设,还需要配套建立相应的基础保障。如成立一把手负责的组织领导、资金投入保障、人才队伍建设、标准规范体系以及运营维护制度等相关保障体系。

六、铜冶炼智能工厂实施路径

新建工厂智能化建设。针对新建冶炼工厂依据其工厂定位,在科研报告、初步设计时编制规划和方案时结合先进智能感知、智能装备、智能生产与管理系统等建立高标准、高水平、高起点的铜冶炼智能工厂实施方案,并明确每个阶段建设目标、预期效果及详细实施方案,分阶段统筹建设。

七、结语
